The problem was that the underwires we needed weren’t commercially available for home sewers in the sizes we required.
Then, after all this time, we had an epiphany—it took us longer than expected to figure out—we weren’t using underwires anymore! This realization meant we could finally use a bust cup design that hugs the body more effectively.

Here’s how the pattern was modified. These are the three front bodice pieces taped together, forming a complete and properly shaped bust cup. Notice the green line? That marks the new boundary for a wider, shallower bust cup, which would have accommodated a “demi” underwire. The tighter “U” shape represents the bust cup arch I had been using, but it wasn’t yielding the right fit.
